With the car in its present condition, ie seats out to give access to the underneath of the dashboard, pulling out the matrix is fairly straightforward. Four bolts hold the box in position, and once they are out it then takes a little manipulation. There are also two screws and two spring clips holding the box together. Once out, the heater matrix was sent out to  be refurbished.

I then relined the box with new foam and freed off the seized vents on the side of the heater box. Putting everything back was simply the reverse of taking out the matrix.

The same company that refurbished the matrix also pressure tested and cleaned out the oil cooler for me.

    Had a look at the air vents to find that the ducting stopped half way down the inner wing and one side was 32mm dia and the other 44mm dia I decided to make them both 32mm dia and run them to the front grill . On looking at other Flavia sports some do not have any vents at all

Door Windows

One of the problems I have encountered is that the driver's side window has been vandalised and is opaque in sections. Replacement is the only option as it is so bad. The Flavia Consortium does not have any spare door glass, so I have spoken with Colin from the Consortium about the possibility of remanufacturing this. It appears that there are 2 different shapes of door glass and apertures. Colin and I are trying to acquire as much information as possible about these different shapes, and would appreciate people sending us paper patterns of their windows and door glass, with information about their car model and importantly, year of manufacture, so that we have as many samples as possible to compare. The aim is to find the cut off date for the change in shape. If you would be willing to help us with this, we will need 4 patterns from each car, one of the glass and one of the aperture on each side. It would be helpful to know if anyone else is interested in new door glass should we be able to remanufacture. Any patterns can be sent on to me and I will forward them to Colin. My address is in the club database.

To make matters more difficult in my project, the metal support frame is corroded and on the passenger side, this frame is missing completely. I have therefore had to look into remanufacturing the support frames from sheet steel. I have fitted a prototype and this works well. Pictures attached. If you want more details about this, please let me know.

I've taken a drivers door glass pattern, passenger side broke and I expect the drivers was saved by being left open in storage.  It was stored such a long time the car changed shape Sad   As such the drivers door glass would smash if I closed the door with the window raised.

Dave, thanks for the blog, perseverance and skill combined. Ref your rear leaf springs - are they new or refurb? It may have been you I spoke to a few months ago about finding new leaf springs for my Flavia 2000 Coupe. I sent the Consortium's OE spring to 2 specialists now and got quotes over £700 a pair [£940 plus VAT pair from supposedly cheap GME!!]. Think I may need better negotiation skills.
Ref the crack in your old spring - it's identical to the 'S' shaped crack I just found on a used spring. I hadn't noticed it until I started to unscrew the small bolt through the middle, so I'm not sure if the release in stress caused it or just made it more evident.
The rear leaf springs do seem quite fine-leafed and delicate for he job of a heavy Flavia rear [less so the Sport I guess], I also wonder if Italian steel of the time was of the highest quality?
