How did you shape the lead? Just the paddle so far or with files or abrasives?

rough it out with the paddle, then used a body file and die grinder with a soft flexi pad, then a DA (duel action air sander) , potentially lethal way of doing it because of all the lead dust flying around, good ventilation and a quality dust mask, roger any suggestions for a hobby are welcome

Do you use a jig to keep it in place ? There's not a lot holding it together .....
sorry simon I've only just read your post properly, to answer the question no I didn't, how I repaired it was to cut out as little structural steel as possible in 1 go, I started by cutting off the outer sill and only the very bottoms of the wings, I repaired the A post and subframe boxes and outer sills 1st, as I was doing this I took carefull measurements off my s3 (totally original un welded) and off the other 1600 here which again is very original, I also measured down from the subframe to a level floor to make sure the sill heights and subframe were square and equall side to side and corner to corner, once the main chassis structure was sound I cut off a pair of wings at a time and tack welded them into place, then I removed the remaining two wings and tacked them into place, only reason everything was tacked 1st was to make sure everything lighned up correctly before any panel was welded in solid, I spent aslong with the tape measure as I did with the welder and its all worked out nice

I would love one of these spit-roasters, the "joys" of welding upside down with hot underseal dripping down your arm ......gone in an instant

haha, my main business is a tyre depot and we do all the police vehicles for the Wrexham area , when I downloaded all the pictures off my camera and saved to the pc I stored them under that file name, if any wheels are damaged on a police vehicle they must be replaced and photo's taken and sent to their fleet office, I had 2 in on the same day as I took the pictures of the fulvia

Simon, I hope the attachments are here, they are from P5 of my 'B20 Story' thread and relate to my rotisserie which has been invaluable. Pages 4 and 5 of the thread tell the story. I still consider it to be the best bit of kit that I have bought to date!! Andy They are available from 'mk2mania', a company that specialises in work on Mk2 Escorts, especially for the rally scene, web address, www.mk2mania.co.uk. The model is the 'de luxe rotator' and the price, a very reasonable £240 plus £40 delivery incl VAT. They will not provide the brackets to attach the shell to the jig, but these may be readily fabricated by a competent welder. Obviously the mounting points on the shell will need to be structurally sound !! I have no link with the company, but suggest that if you think it might help with work on your car, do have a look at their website, especially the youtube clip showing it in use and do check the caveat as to its use. had a go at making repair panels for the floor and bulkhead today, turned the car upside down and supported it under the bulkhead by the heater fan to take any excessive load off the chassis legs as I needed to remove the front subframe to acces all the rot/bad previous repairs, for a 1st attempt i'm fairly pleased, not exact but near enough for my own car, weld it all up tomorrow
